Understanding Oversized Pallets: Limits, Handling, and Packing Advice
Oversized pallets are used when goods don't fit safely on a standard pallet footprint or would create excessive overhang. In UK and European pallet networks, oversized pallets require different handling, additional trailer space, and sometimes a different service type to avoid damage, delays, and re-rating.
This guide explains what an oversized pallet is, the practical limits that apply to oversized pallet delivery, and the handling and packing rules that keep shipments moving smoothly.
What Is an Oversized Pallet?
In pallet shipping, an oversized pallet is any palletised shipment where the loaded footprint, height, weight, or handling requirement exceeds what standard pallet networks are designed to handle efficiently.
For reference, common pallet bases are:
- UK standard pallet: 120 x 100 cm
- Euro pallet (EPAL): 120 x 80 cm
A pallet may be classed as oversized if:
- the goods overhang the pallet base
- the pallet is longer or wider than standard
- the load is awkwardly shaped
- the pallet is too heavy for tail-lift or pallet-truck handling
Any overhang — even minimal — must be declared. Overhang changes how the pallet occupies vehicle space and how it must be handled. It is never ignored or rounded down.
Oversized Pallet Limits: Instant Booking vs Special Quote
Oversized pallet transport falls into two distinct categories, depending on size and weight.
Oversized Pallets - Instant Quote & Book
The instant online quote and book system supports oversized pallets up to the following limits:
- Maximum weight: up to 1,250 kg per pallet
- Maximum dimensions: up to 3.2 m (L) x 2.1 m (W) x 2.4 m (H)
- Lifting facilities required above: 750 kg
- Forklift handling required for long or heavy pallets
These limits represent the maximum size and weight that can be booked
instantly through standard oversized pallet categories.
Oversized pallets are non-stackable. No other freight will be placed
on top of them during transit, so the top surface must be protected
accordingly.
Long Pallets, Tail-Lifts, and Side-Loading (Critical Rule)
Pallet length is just as important as weight.
Up to 190 cm in length
- Tail-lift collection and delivery may be possible
- Subject to weight limits and safe handling conditions
Over 190 cm in length
- Tail-lifts are not suitable
- A curtain-side vehicle is required
- Forklifts are required at both collection and delivery
Long pallets cannot be safely turned or positioned on a tail-lift or pallet truck. They must be side-loaded using a curtain-side vehicle to prevent twisting, tipping, or damage.
In rare situations, where individual items can be safely hand-balled and sufficient manpower is available, alternative unloading may be possible. This is not recommended and should only be considered where no mechanical solution exists.
Any pallet over 190 cm must be declared correctly so the appropriate vehicle and handling method can be assigned.
Oversized Pallets - Special Quote (Manual Review)
Pallets above 1,250 kg and up to 1,500 kg per pallet can still be
transported, provided suitable handling equipment is available at both
collection and delivery.
Likewise, pallets with dimensions up to 6.0 m (L) x 2.4 m (W) x 2.4 m
(H) can be moved on a special quote basis.
Key points for this category:
- These shipments cannot be quoted instantly online
- The booking system will flag them as special handling
-
A tailored quote is prepared after reviewing:
- weight and dimensions
- handling method
- vehicle type
- route and access constraints
- Responses are typically provided within two business hours
This ensures the correct vehicle and handling method are used from the outset.
Key Handling Constraints You Must Understand
Oversized pallet problems usually arise from incorrect assumptions about handling.
1. Weight and lifting requirements
- Pallets over 750 kg require forklifts
- Tail-lifts and pallet trucks are unsuitable for heavy, oversized freight
2. Large footprints
Even below maximum limits, oversized pallets are frequently forklift-handled because:
- tail-lifts have size and stability limits
- long pallets cannot be pallet-trucked safely
- depots and trailers have tight turning tolerances
3. Vehicle and routing constraints
At large dimensions, oversized pallets may not fit standard vehicles or network layouts. As a result, oversized freight is commonly moved using:
- Road freight (economy or express)
- Air freight for urgent shipments within airline size limits
- Sea freight for heavy or long cargo
- LTL or FTL services when network tolerances are exceeded
When Flatbed Lorries Are the Right Solution
Some oversized pallets exceed what curtain-side or box vehicles can handle.
A flatbed lorry is typically required when:
- pallet length exceeds 6.0 m
- goods cannot be side-loaded safely
- top-loading by crane is required
- dimensions exceed standard trailer height or width limits
Flatbed services:
- allow loading from above or the side
- accommodate longer and heavier freight than standard vehicles
- are always handled on a request-by-request basis
- are not available via instant online booking
If your pallet exceeds 6.0 x 2.4 x 2.4 m, submit a special request with accurate measurements and weight. The team will assess feasibility and propose the correct vehicle and routing.
Choosing the Right Service for Oversized Pallets
The cheapest service is not always the correct one.
Road freight
- Economy (groupage): suitable when time is flexible and handling limits are respected
- Express: priority routing for time-critical freight, still subject to handling constraints
Air freight
- Express air: fastest door-to-door option
- Economy air: lower-cost air routing where timing allows
- Note: most airlines limit pallet height (often around 160 cm). Taller oversized pallets usually require road, sea, or LTL/FTL services.
Sea freight
Sea freight is often the most practical option for very heavy, very long, or bulky oversized pallets, offering far lower costs than air.
LTL or FTL
When pallet length, height, or weight creates handling restrictions, LTL (part load) or FTL (full load) services are often the safest and most predictable solution.
The Biggest Hidden Risk: Re-Rating
Re-rating occurs when the collected pallet is larger or heavier than declared.
Avoid re-rating by ensuring:
- measurements reflect the loaded pallet, not the empty base
- overhang and protrusions are included
- weight is verified, not estimated
- forklift and side-loading requirements are declared
How to Measure an Oversized Pallet Correctly
Measure the loaded pallet:
- Length: longest point, including overhang
- Width: widest point, including overhang
- Height: floor to highest point
- Weight: total gross weight (goods + pallet)
If anything sticks out, it must be included.
Packing Standards for Oversized Pallets
Good packing reduces damage, failed collections, and claims.
1. Choose the right pallet
- rated for the load
- large enough to minimise overhang
- structurally sound
For shipments outside the UK/EU, wooden pallets must be ISPM-15-link to future guide compliant.
2. Build for stability
- heavy items at the bottom
- low, central centre of gravity
- avoid top-heavy builds
3. Stop movement
- strap first, then wrap
- capture the pallet base in the wrap
- use edge and corner protectors
4. Protect exposed areas
- guard corners and edges
- brace protruding parts
- protect faces with foam or board
5. Label clearly
- full address and contact details on at least two sides
- indicate forklift requirement where applicable
Booking Checklist for Oversized Pallets
Before booking, confirm:
- dimensions and weight are accurate
- forklift access is available where required
- pallets over 190 cm are declared
- collection and delivery sites allow side-loading
- access restrictions and time windows are known
- insurance has been considered for high-value freight
- ISPM-15 compliance applies where required
